I'd like to take a modern router and stuff it inside a (first-gen) Airport Base Station shell. Are some routers better for this than others? Is there any way to reuse a lot of the Apple gear?

Size and antennas are going to be your enemy with most routers. Nothing is going to be reusable.
An Airport Express will probably be the easiest hack.

Yes I love it. It is beautiful.
I think I could fit a pocket router, like this D-Link, in it. I could spend more and put a gumstix computer in it.

That pocket router or an Airport Express or something similar should work. Anything bigger and the PCB is going to be too big to fit inside the graphite base station.
