What's the best way to move everything from one hard drive to another, system and all? I've got a customer who has Panther installed on the stock 10 GB drive from his 400 MHz AGP graphics model G4, but is getting an 80 GB drive. I'd heard CarbonCopyClonder can do it, but I've also heard a few horror stories. Any suggestions?

Just use Panther's disk utility.

Install both drives, boot from the Panther CD, launch disk utility, click on any drive on the left, then you can click the Restore tab. Drag the 10GB drive into the "source" blank and the 80GB drive into the destination, press restore and watch it go.

I will be exchanging drives in a powerbook. Does the physical location of the drives affect the transfer from the old drive to the new drive. For example, should I put the new drive in a firewire case and "restore" to that drive and then remove the old drive, and install the new drive or vice versa?
I hope this makes sense? I don't know if it is even a concern, but it seemed to me one way might lead to permissions problem while the other does not.
thanks!

If it supports firewire at that level, which I'm thinking it would, you should be able to do it either way. Someone correct me if I'm wrong...
