Possible that you have the sync options for your ipod to only copy unwatched or recent TV shows to the ipod. Check the "TV shows" tab when your ipod is connected in iTunes 7 to see if it says to copy...

You ended up having to buy an extra 512MB but you still got 512MB free. Having 2x256 is useless anyway, you wouldn't really want to use your slots...
